Engine / Engine Dismantling / Gear Shifter Shaft

  • Remove the circlip (a) from shifter shaft (b) on engine LH side.

Engine Dismantling

  • Remove the washer (a) from shifter shaft.

  • Gently pull out shifter shaft assembly (a) from engine RH side.

  • Remove circlip (a) from shorter end of shifter shaft (b).

  • Remove washer (a) from shorter end of shifter shaft (b).

  • Remove spring (a) from shifter shaft (b).

Engine Dismantling

  • Remove plate (a) from shorter end of shifter shaft (b).

  • Remove circlip (a) from longer end of shifter shaft (b).

Engine Dismantling

  • - Remove washer (a) from longer end of shifter shaft (b).

Engine Dismantling

  • Expand spring legs and pull out spring (a) from longer end of shifter shaft (b).

Star Index Stopper

CAUTION Spring loaded bolt. Support stopper while removing bolt.

  • Loosen and remove Hex socket head bolt (M6) (a) from lower crankcase (RH) (clutch side).
  • Remove stopper along with spring and washer.

  • Loosen and remove Hex socket head stepped bolt (M6) (a) on gear shift cam drum.

Engine Dismantling

  • Loosen and remove 2 Nos. Hex head bolts (M6) (a) from selector fork shaft stopper plate.

Reed Valves

  • Loosen and remove 4 Nos. Hex socket head screws (M6) (a) holding reed valves to cylinder head.

Engine Dismantling

  • Remove reed valve (a) from the cylinder head.

Cylinder Head Cover

  • Loosen and remove 4 Nos. Hex flange head bolts (M5) (a) in crisscross pattern along with the rubber seals and washers.

Engine Dismantling

  • Gently remove rocker cover (a) from cylinder head (b).

Engine Dismantling

  • Remove rubber gasket (a) from cylinder head cover (b).

Crankshaft Plug on Magneto Cover

  • Remove crankshaft hole plug (M34) (a) from center of magneto cover (b).

Engine Dismantling

  • Remove O-ring (a) from crankshaft hole plug (b).

Rocker Carrier LH Cylinder

  • Locate 17mm socket with ratchet (a) on the magneto rotor bolt inside the plug hole and rotate magneto rotor in clockwise direction till reference mark "L" on camshaft LH side is aligned with machined gasket surface on cylinder head.

  • Loosen and remove 4 Nos. Hex flange head bolts (M6) (a) from rocker carrier.

Engine Dismantling

  • Gently remove the rocker carrier (a) along with rocker arms from cylinder head.

Rocker Carrier RH Cylinder

  • Locate 17mm socket with ratchet (a) on the magneto rotor bolt inside the plug hole and rotate magneto rotor in clockwise direction till reference mark "R" on camshaft LH side is aligned with machined gasket surface on cylinder head.

Engine Dismantling

  • Loosen and remove 4 Nos. Hex head bolts (M10) (a) from rocker carrier RH.

    Loosen and remove 14 Nos. Hex socket head screws (M6) (a) in a crisscross to remove clutch cover (b) from motorcycle RH. If the cover is jammed in the engine, gently tap on the tabs (a) provided on the cover using a plastic/ rubber mallet. Remove gasket (a) and 2 Nos. dowel pins (b) from clutch cover/engine.

    Thread in a Hex flange bolt (M6) (a) into the threaded portion of rocker shaft (b). Gently pull out rocker shaft from rocker carrier, duly supporting the rocker arms. Remove rocker arms inlet and exhaust from the rocker carrier. Repeat the procedures above to remove rocker arms from the other carrier. Gently depress the spring (a) and remove from rocker carrierrs (b).
